- Replace the needle, even if the current needle looks undamaged.
- Rethread the upper path with the presser foot raised so the thread can enter the tension discs correctly.
- Check that the spool cap, vertical pin or external thread stand suits the spool.
- Look for a nick or burr on the needle plate, embroidery foot, spool cap and bobbin case.
- Confirm that the needle size matches the thread weight.
- Test at a lower speed, especially with metallic, old or heavy thread.
- Use the stabilizer required by the fabric and the density of the design.
- Change tension only after the threading, needle and spool feed have been checked.
Practical rule: if the same design stitches correctly with a fresh spool of standard 40 wt polyester, the embroidery file is probably not the cause. Compare the two thread setups before editing the design or changing bobbin tension.

Which thread weight should you use?
Most commercial machine embroidery designs are digitized for 40 wt thread. A different weight changes how much of the fabric each stitch covers. A finer thread may expose gaps; a heavier thread can crowd narrow columns and increase friction. Use the following table as a starting point, then follow the instructions for your machine and thread brand.

Does thread twist matter in machine embroidery?
Yes. Needle thread made for conventional lockstitch embroidery machines normally has a final Z twist. Tajima specifically requires Z-twisted upper thread for industrial embroidery machines: as the rotary hook turns counterclockwise, Z-twisted thread stays together, while S-twisted thread can open and separate, increasing the risk of breakage. Embroidery thread is also generally less tightly twisted than ordinary sewing thread, which helps it spread smoothly and form a softer, more even surface.
How to identify Z twist by hand
Hold the thread horizontally with both hands and rotate your left hand backward, away from you. If the twist loosens, the thread is Z-twisted. If the twist tightens, it is S-twisted. This test is useful for an unlabelled spool or when thread separation makes the twist direction questionable.
The test identifies direction only. It does not measure thread quality, twist balance, finish, age, weight or suitability for the design. A correctly Z-twisted thread can still break because of a damaged needle, rough guide, poor spool delivery, excessive tension or unsuitable design density. With a labelled thread from an established machine-embroidery brand, checking the needle and thread path will usually be more productive than testing the twist first.
Spool feed: how the thread should leave the spool
A good thread can still break when it is pulled from the spool incorrectly. The thread must leave the spool at a steady rate without snagging, over-running or adding sudden resistance.

A useful two-minute feed test
Thread the machine normally, then slowly pull the thread by hand after it passes the last guide before the needle. The resistance should feel smooth and consistent. A repeated tight spot suggests a catching spool cap, damaged guide, thread net that is too tight or thread trapped under the spool. Correct that resistance before touching the tension setting.

Do not begin by tightening the bobbin case. On many home embroidery machines, the standard bobbin setting should remain stable. How to store machine embroidery thread
Store embroidery thread in a cool, dry, dark place with stable room conditions. Direct sunlight can fade colors and weaken some fibers; dust adds friction; moisture can damage labels, affect natural fibers and cause problems for nearby stabilizers. There is no need to keep ordinary embroidery thread in a refrigerator or to chase one universal temperature and humidity number.
- Use a closed drawer, cabinet or lidded thread box away from windows, radiators and damp walls.
- Keep the manufacturer label and color number with every spool. A beautiful color is difficult to replace when its identity is lost.
- Secure the loose end in the spool notch or with a thread hugger so it cannot tangle with neighboring spools.
- Separate metallic and specialty threads from rough tools and sharp edges that can damage their surface.
- Keep water-soluble thread and water-soluble stabilizer sealed and protected from humidity.
- Store frequently used colors where they can be removed without pulling or scraping other spools.
Spools may be stored upright or horizontally if they are clean, dry and protected. The important point is controlled storage, not the direction of the spool on the shelf.
When should you retire an old spool?
Unwind about 30 cm (12 inches) and inspect it in good light. Replace or reserve the spool for testing if the thread has flat faded areas, visible fuzz, cracks, sticky residue, repeated kinks or breaks with very light handling. If only one old color fails while new thread stitches normally with the same setup, the spool—not the embroidery design—is the likely problem.

Why does my machine embroidery thread keep breaking?
